Start by separating the panel and battery circuits
The cable from a roof panel to a solar controller has a different job from the controller-to-battery cable. The panel circuit may run at substantially higher voltage and lower current. The battery circuit can supply very large fault currents. Choosing every cable and fuse from a single shopping-list rule misses those differences. [1]
For a shortlist, identify each circuit's source, destination, expected voltage and current, route and protective device. Include the exact panel, controller, battery and inverter models. Use the questions below to discuss the wiring and protection with your installer.
Choose cable for its environment and its terminals
Outdoor PV cable is built for outdoor photovoltaic conditions. For example, Eland's H1Z2Z2-K cable uses flexible tinned copper with cross-linked insulation and sheath, with documented UV and ozone resistance. Its specification also defines voltage, temperature and bending limits. The printed designation and datasheet tell you more than the apparent thickness of the black insulation. [2]
High-current battery wiring also needs suitable flexible conductors, correctly sized terminals and a protected route. The equipment manual is the starting point. Heat dissipation, installation temperature, grouping and mechanical conditions can change what a cable can safely carry. Check current capacity as well as voltage drop. [1]
A cable can be electrically suitable yet fail to fit a connector's approved insulation-diameter or conductor range. Specify the cable and connector together, including the contact, seal and terminal. Substituting the closest-looking part can compromise the assembly. [3]
Check the exact connector family
MC4 is a Stäubli connector family. Solar panels can arrive with connectors from other manufacturers that have a similar shape. Stäubli advises against cross-mating its connectors with other brands: materials, contact designs and tolerances differ even where the housings click together. [4]
Identify the actual manufacturer and type supplied on the panel before buying extension leads. Use the corresponding approved mating parts and check family compatibility. For anything described as MC4-compatible, ask which exact connector family and mating parts have been approved.
Where genuine Stäubli parts are specified, use a traceable supplier. Where the panel specifies another connector, investigate that manufacturer's instructions. What matters is a mating pair approved by the connector manufacturer. If the fitted connector cannot be identified, resolve that with the panel supplier or installer before ordering. Before changing factory connectors, check the effect on the module's warranty and support.
Good components still need correct assembly
A proper crimp depends on the right contact, cable preparation and approved tooling. Stäubli provides dedicated cutting, stripping, crimping, tightening and checking tools, and directs users to the relevant assembly instructions. Use the specified tooling and checks to achieve a reliable termination. [5]
Correctly specified professionally assembled leads can be a practical option for a small installation. They avoid needing to acquire a full tool set, but still require the right mating connector, cable rating and length. Check compatibility when ordering pre-made leads too.
Complete engagement, clean contacts, suitable seals and strain relief matter too. Support the cable so vehicle movement and its weight are taken by the supports. Victron warns that tight cables combined with vibration can stress connections and make them loose or damaged. [1]
Why a small resistance can become a hot spot
Loose fasteners, corrosion and poor crimps add resistance. Electrical heating follows I²R, so the effect increases rapidly with current. As an illustration, an extra 0.01 ohm at 50A dissipates 25W at that connection. That example shows how much heat a seemingly small resistance can produce. [6]
A bad joint can get hot while current remains below the fuse rating. Sound terminations and suitable overcurrent protection are both essential. Excess torque can damage terminals and fasteners too. Use the exact manufacturer's torque and assembly procedure. [6]
Discolouration, deformation, damaged insulation or intermittent operation deserve investigation. Do not keep using a visibly damaged component, and do not improvise a repair on a defective PV connector. [3]
Count the outward and return journey
If a device is 3m from the battery with a 3m positive lead and a 3m negative lead, the circuit contains 6m of conductor before terminals, switches and protective devices. Entering only 3m into a calculator that expects total circuit length understates the loss. Always check the calculator's definition. [1]
Longer cable increases resistance; a larger conductor area reduces it. Voltage lost in the circuit becomes heat, and poor joints add further loss. In a charging circuit, the controller's terminal voltage can differ from the battery voltage. Voltage sensing can improve charging control alongside properly specified wiring. [6]
Keep runs sensible, without putting equipment somewhere unsuitable simply to save cable. Include real routing around cupboards, service access and secure support. The shortest straight-line measurement on a sketch is rarely the finished installation length.
A fuse needs more than the right amp number
Check the rated DC voltage, breaking capacity, current and operating characteristic, together with the matching holder. Use the device's DC rating for a DC circuit. Breaking capacity is the fault current the device can safely interrupt. The normal current rating is a separate figure. [1]
Battery-source protection must be designed for the available fault current and cable. Lithium batteries can make interrupt rating particularly important. The installation also needs the external protection specified for its cables and equipment. Victron's battery manual explicitly requires suitably sized, fused battery connections. [7]
PV string protection addresses different conditions, including possible reverse current from parallel strings. Eaton's gPV fuses are designed for photovoltaic fault behaviour. Whether and how string protection is required depends on the array arrangement, module limits, cables and applicable installation requirements. Treat a panel's maximum series-fuse rating as an upper limit. The required fuse follows from the actual array and wiring design. [8]
Plan how to isolate the system safely
Stäubli instructs users not to disconnect PV connectors under load, and warns that parts can remain energised after isolation or disconnection. Use the specified shutdown and isolation procedure before working on the system. Follow the exact equipment instructions and use an installer where the procedure or design is uncertain. [3]
Before buying, ask for a documented specification: cable type and length, approved mating connectors, protective devices and their ratings, routing and support, and the equipment manuals. Good documentation makes future maintenance easier and gives you a useful basis for comparing installation quotes.
